该相机工作于地球静止轨道,+Z侧为光轴方向,对地;+X侧为飞行方向。相机的结构布局如图1所示。
该红外相机有两个通道,红外通道以及微光通道,由光学系统、遮光罩组件、热门组件、红外焦面、红外视频以及散热组件等组成。光学系统分为两部分,前光学系统以及后光学系统,前光学系统由主次镜组成,为主光学系统,后光学系统由切换镜组件、红外透镜组件以及微光透镜组件组成。主光学系统安装于前承力结构上,后光学系统安装于后承力结构上,相机通过前承力结构的转接法兰安装于卫星平台上。热门组件安装于遮光罩组件中部,遮光罩组件直接安装于卫星平台上,红外焦面组件、红外视频等位于相机后罩内部。
该红外相机两个通道同时工作时电子学设备的功耗超过100 W,内热源分布见表1。相机各部组件的控温要求见表2。

该相机工作于地球静止轨道,与太阳同步轨道存在长期背阴面[8]不同,地球静止轨道各个方向均有较大太阳辐射热流,且热流变化剧烈,空间热环境复杂[9-11]。相机光轴方向为+Z侧,+Z侧空间热流的变化对光学系统影响最大。典型工况下+Z侧热流变化如图2所示。午夜前后太阳将接近直射相机内部,春分前后有短时间地球阴影无太阳辐射,4月13日至夏至之间不存在地球阴影区。
是否存在地球阴影与太阳光与光轴夹角有关,对于地球静止轨道相机,轨道高度H、地球半径R及太阳光与光轴夹角α关系如图3所示,当太阳光与光轴夹角α<8.8°时,卫星处于地球阴影中,相机不受太阳照射;太阳光与光轴夹角α>8.8°时,太阳将照射相机内部。

相机热控设计存在以下几方面难点:
(1)地球静止轨道相机太阳将照射到相机内部较深的位置,相机在轨无法通过姿态调整规避太阳,其光学系统出现数小时的“日凌”现象,导致光学系统温度较高。
(2)地球静止轨道相机无长期背阴面,太阳辐射热流相对较为稳定的±Y面(南北面)不同日期下也面临着0~520 W/m2左右的热流变化[12],且相机内热源较大,超过100 W,因而相机散热设计面临较大难度。
(3)相机所处安装环境温度较高,卫星平台末期平均温度45 ℃,结构以及力学限制相机与卫星平台之间的连接点较多,很难实现良好的隔热,导致相机主体温度水平较高。
(4)相机除后光学系统以外,其余结构位于相机遮光罩内部,为降低相机主体温度水平,遮光罩需合理的散热,由于遮光罩内外都将接收到较大的太阳辐射能量,导致遮光罩温度波动较大,相机主体所处热环境恶劣。

结合该地球静止轨道红外相机的控温要求以及热环境特点,采取了一系列的热控措施来保证主光学系统的高精度控温以及探测器的低温需求,确保相机的成像质量。

(1)主光学系统热控方案设计
地球静止轨道相机光学系统将面临长时间的日凌现象,导致光学系统温度较高。为避免光学系统直接受照,高轨相机一般需要卫星进行姿态调整来规避太阳[13-14],基于卫星任务,该相机不能通过姿态调整来规避太阳,只能通过相机自身的热控设计来满足光学系统的控温需求。
为实现光学系统的高精度控温,对不同的设计方案进行了对比分析。
方案a:
一般可通过遮光罩设计规避太阳辐射,遮光罩长度L、光学系统口径D及太阳光与光轴夹角α的关系如图4所示。该红外相机光学系统口径D为800 mm,根据卫星质量、尺寸限制,遮光罩长度L≤1.5 m,取遮光罩长度L为1.5 m,则太阳光与光轴夹角α>28°,可通过遮光罩规避太阳辐射,太阳光与光轴夹角α≤28°时,太阳光将照射到光学系统。为减小相机能源需求,遮光罩外表面采用常规热控方案[15],包覆20单元多层隔热组件。
方案b:
由于地球静止轨道太阳光将长时间照射遮光罩内部,导致遮光罩温度达到100 ℃以上。为进一步为光学系统提供良好的热环境,在方案a的基础上进行了以下优化:
为降低遮光罩温度,在遮光罩外表面喷涂低吸收-发射比的热控涂层,开设散热面,及时将太阳辐射热量排散;
为减小遮光罩对相机主体结构的影响,遮光罩通过支撑结构直接安装于卫星平台上;
遮光罩支撑结构位于主支撑结构以及主光学系统外部,卫星平台温度较高约45 ℃,遮光罩支撑结构外部包覆多层将导致主支撑结构以及主光学系统位于较高的辐射环境中,因此遮光罩支撑结构外表面喷涂低吸收-发射比热控涂层,开设散热面,进一步降低主支撑结构以及主光学系统的辐射环境。
方案c:
为进一步规避太阳辐射,保证光学系统不受照,在方案b的基础上,在光学系统前端设计了热门机构,当太阳光与光轴夹角α≤28°且太阳光与光轴夹角α≥8.8°时,热门关闭,规避太阳辐射;太阳光与光轴夹角α<8.8°或太阳光与光轴夹角α>28°时,热门打开,保证相机成像。根据一年内太阳光与光轴夹角变化可得每天将有140~230 min的时间需要关闭热门,对应每天关闭的时长如图5所示。
为保证热门可正常开闭,需为热门驱动机构提供良好的热环境保证热门机构的运动。热门机构安装于遮光罩中部,遮光罩在轨有较大的温度波动,热门机构与遮光罩隔热安装,减小遮光罩对热门驱动机构的影响;同时热门机构外布置辐射罩,屏蔽外部热流的扰动,辐射罩上布置主动控温加热回路,通过间接辐射控温保证热门机构温度维持在可工作的温度水平。
在上述三种方案基础上,均在主镜背部以及次镜背部设置辐射罩,辐射罩上布置主动控温回路,保证主光学系统温度。
(2)主光学系统热控方案仿真分析对比
根据光学系统的热控措施,采用Thermal Desktop建立了热分析模型,分析验证上述热控措施下主光学系统的温度水平。为分析不同因素对主光学系统温度的影响,将后光路系统做定温处理,同时建立了卫星舱、太阳帆板等对相机温度有影响的卫星部组件。热分析模型如图6所示。
采用上述热分析模型,建立轨道环境以及边界条件,分析不同热控方案下主光学系统极端高温工况下一轨温度变化如图7所示。
从温度变化可以看出,采用传统方案a时,主镜温度达到了45 ℃,次镜温度达到了85 ℃,次镜热容小,且距离入光口距离短,太阳照射期间温度急剧上升,不照射期间急剧下降,主镜热容大,且位于底部,温度波动相对较小,但整体处于较高的水平;采用方案b后,主镜温度整体下降接近10 ℃,次镜高温下降约15 ℃;采用方案c后,主次镜温度明显下降,均能够控制在(20±3) ℃范围内,根据热门开关时间可知,方案c每天相机的最短可成像时间为20 h 10 min。

焦面组件由焦面电路盒、探测器以及制冷机组成。如图8所示,探测器与制冷机冷指密封在杜瓦结构内,探测器与冷指冷端耦合,通过制冷机制冷到80 K。
焦面组件热控设计首先要对探测器所需冷量进行计算,再根据探测器冷量需求对制冷机进行选型,最后根据制冷机以及电路盒功耗进行散热设计。
(1)探测器热控设计
探测器的热负载即制冷机需要提供的冷量,根据图8探测器的结构可知探测器的热负载Q主要包含两方面,一方面探测器到周围结构的漏热,包含辐射漏热Qrad以及导热漏热Qcon,另一方面探测器工作时的热耗Qload。即:

探测器通过插针与焦面电路板连接,其导热漏热为:
$${Q_{{\rm{con}}}} = \left( {{T_{{\rm{dl}}}} - {T_{{\rm{tc}}}}} \right)/R$$ (3) 式中:Tdl为电路板温度;R为探测器与电路板之间的热阻。
探测器热负载越小,所需制冷量越小,相机能源需求越小,因此要尽可能减小探测器各方面漏热,节约星上资源。根据公式(1)~(3)可知,要减小探测器热负荷,需采取下列措施:杜瓦外壳内表面包覆多层,减小表面有效发射率;杜瓦窗口以及探测器表面镀膜,降低红外发射率;增加探测器与电路板之间的热阻。根据探测器各部位温度,可得探测器的制冷量需求为1.1 W@80 K,选择的制冷机所需的功耗为50 W。
(2)散热设计
制冷机以及焦面电路盒工作时将产生大量废热,制冷机温度越高效率越低,从探测器的漏热分析可知,焦面电路盒温度过高也将增加探测器的热负荷,因此需设计专门的散热路径避免热量聚集,使制冷机以及电路盒温度在安全范围内尽可能的低,以保证探测器达到80 K以下。地球静止轨道无长期背阴面,红外相机为全天候工作,南北侧太阳辐射热流较为稳定,且不会同时受太阳照射,因此选择南北面耦合的方式进行散热。
内热源数量较多,且需要采用南北耦合的方式进行散热,若采用热管直接将热量传递至散热面的方式散热,所需热管数量较多难以布局,因此先将热量集中到集热板,再通过热管将热量从集热板传递至相机南北散热面。为减小集热板平面内传热引起的温差,外部热管与内部热管分别布置在集热板两侧相同的位置,如图9所示。

(1)相机后光学系统控温要求相对较低,且后光学系统位于相机后罩内,热环境较为稳定。通过控制相机后罩温度间接控制后光学系统温度水平,减小资源需求。相机后罩内侧发黑,加强与后光学系统的辐射换热;外侧布置主动控温加热回路,通过电加热器闭环控温控制相机后罩温度;外表面包覆多层,减小后罩与卫星之间的辐射换热。
(2)对于功耗小且短期工作的设备如电机、微光电路盒等采用综合热管理技术,通过辐射直接排散到相机后罩内,一方面解决了低功耗、短期工作电子设备的散热问题,另一方面可有效利用废热,减小相机后罩所需的补偿。
(3)红外视频盒以及红外电源盒的散热与焦面组件耦合,将热量传递至集热板上,再通过热管将热量从集热板传递至相机南北散热面。

地面试验是验证热控设计正确性的有效手段,也可通过地面试验预示相机在轨的温度水平以及温度变化趋势,为相机成像提供温度支撑。因此需对该地球静止轨道红外相机进行充分的地面试验验证。为准确模拟相机在轨的空间热环境,采用电加热器模拟太阳辐射热流,并根据相机在星上的安装环境设计地面试验设备,模拟星上状态。表3为地面试验工况的设置,包含了相机在轨可能经历的最高温工况以及最低温工况。

Thermal design and validation of a geosynchronous orbit infrared camera

摘要: 随着相机分辨率的提升,相机光机主体温度水平及温度稳定性要求随之提高,且红外相机需要将探测器制冷到较低温度。工作于地球静止轨道的红外相机所处空间热环境复杂,相机光学系统会长时间受到太阳照射,且无长期背阴面,为相机的热控设计带来了很大的挑战。结合地球静止轨道空间热环境特点以及相机成像需求,采用遮光罩&热门的方式有效屏蔽外部热流的影响,将主光学系统温度控制在(20±3) ℃以内,为相机每天成像时间不少于20 h提供了温度保障;采用高效隔热技术以及高效热量排散技术将探测器控制在80 K以下,满足成像模式探测器温度需求。地面试验以及在轨飞行数据表明,相机的热控设计合理可行,为后续高轨红外相机的高精度控温提供了有力支撑。Abstract: With the improvement of the camera resolution, it is necessary to improve the temperature level and temperature stability of the main body of the camera and to cool the detector to a lower temperature for infrared camera. However, the thermal environment of the geostationary orbit space is complex, the optical system of the camera is exposed to light for a long time and there has no long-term shadow side, which brings great challenges to the thermal control design of the camera. Combined with the characteristics of the geostationary orbit thermal environment and the imaging requirements of the camera, the shield & thermal cover were adopted to effectively shield the influence of the external heat flow, so as to control the temperature of the main optical system within (20±3) ℃, which provided temperature guarantee for the camera imaging time not less than 20 h/d. The high-efficiency heat insulation technology and high-efficiency heat dissipation technology were also adopted to control the detector below 80 K, which met the temperature requirements of the detector at imaging mode. The ground test and on-orbit data show that the thermal control design of the camera is reasonable and feasible, which provides a strong support for the subsequent high-precision temperature control of the high orbit infrared camera.
