文中研究使用的激光增材制造试验平台由激光器、送丝机、运动平台、保护气嘴以及红外热像仪组成,如图1所示。其中,激光器采用的是IPG光纤激光器,波长1064 nm,最大功率250 W,光斑直径为0.5 mm;送丝机采用电机驱动滚轮式挤压送丝;激光器和送丝机位于同一平面,分别与基板呈60°和40°;保护气嘴放置于焦点正上方10 mm处,与激光器和送丝机保持相对静止,气体流量始终保持为10 L/min。通过 FLIR X6520 sc型中波红外热像仪获取激光熔覆过程中的热信号,它有一个640 pixel×512 pixel制冷式碲镉汞(MCT)探测器,具有3.0~5.0 μm的光谱范围,帧速最高可达145 Hz。热成像仪的可检测温度范围从−20~2500 ℃,并分为3个不同的范围:低(5~150 ℃),中(150~500 ℃)和高(500~2500 ℃)。同时,为保护红外相机镜头不受熔覆飞溅的影响,在不影响记录温度的情况下,将红外相机垂直于熔覆道正上方85°放置,距激光焦点0.45 m。在此条件下,红外相机的空间分辨率为0.135 mm/pixel。为精确测量温度,在熔覆过程中,温度范围设定在500~2500 ℃,帧速始终为100 Hz。试验基板为316 L不锈钢,尺寸规格为100 mm×100 mm×3 mm,金属丝材为316 L不锈钢,直径为0.3 mm。

为了方便试验进行,利用STEVAL-3DP001V1控制板对运动平台和送丝机的电机进行控制,通过USB接口连接电脑,配合Pronterface软件并使用G代码对运动进行控制,使得运动平台在电机驱动下可同时沿x、y和z轴运动。在进行激光熔丝增材制造过程中,激光器与送丝机始终保持相对静止,基板平面沿X轴方向移动进行丝材熔覆。在单道熔覆完成后,基板平面可以在Y轴前后移动一定的距离,改变焦点位置,以便进行下一次熔覆。整个熔覆过程的热信号被红外热像仪所捕获,通过Camera Link Medium接口传输到热像仪数据采集软件,并利用算法对数据进行处理,最终获得熔池温度和实时冷却速率,整个系统为开环控制,其原理图如图2所示。

红外测温原理基于普朗克定律,其数学表达式为:

从公式(1)中可以看出,想要获得物体表面的准确温度,要求知道辐射表面的
$\varepsilon (\lambda ,T)$ 发射率[12];否则,相机所测得的温度与物体表面的真实温度会存在着一定的差异[13]。文中试验使用德国三铯公司生产的M22光纤式双色高温计结合红外热像仪对发射率进行标定。这款双色高温计的相关参数见表1。双色高温计采用比色测温法,通过两个相邻波长的红外辐射能量的比值来确定目标物体的温度,以此来减小发射率的影响,其数学表达式为:

Passageway 2: 1.65–1.8Measuring range/℃ 600–2500 Measurement accuracy/℃ <2500 Response time/ms <1 Exposure time/ms <0.5 在此工作中进行的发射率标定试验示意图如图3所示,红外热像仪置于相同位置。同时,双色高温计用专用夹具固定于平台侧面,与工作平台呈垂直角,距离为240 mm,红外光斑位于打印焦点,光斑大小为1 mm。按照一定的工艺参数熔覆单道,然后在空气中冷却。在这种情况下,焦点处的温度变化可以同时被红外热像仪和双色高温计捕捉到。双色高温计的结果是相对准确的值,通过改变红外热像仪的发射率使两者数值相近。如表2所示,当发射率为0.1时,误差最小,并且在整个过程和后续温度计算中都保持这个发射率恒定。

通过红外热像仪捕获640 pixel×524 pixel分辨率的红外图像。但这些图像只提供每个像素的温度值。为了更好地进行热像分析,将图像输出为二维矩阵,如图4所示。图像矩阵的大小为524×640,其中Y为图像的总像素行数,X为图像的总像素列数。如果是640 pixel×524 pixel图像,则X=640,Y=524。矩阵中的每个元素都有赋值的行和列,以及一个位置向量
$(x,y)$ ,如图2所示,每个元素的大小等于温度值的大小。每一帧中数值最大的像素点表示为熔池的最高温度,因此,通过识别图像阵列中最大温度值,并将其与周围8个温度值平均,最终获得的温度值定义为熔池温度,且后续计算所用熔池温度均为该值。 -
为实现连续、整体的冷却速率实时监测,文中算法利用红外热像仪对成形过程进行动态监测,得到温度场的时空矩阵,并对其精准定位分析后计算得到每一点对应的冷却速率,通过循环迭代计算获得熔覆道上的连续冷却速率,避免了单点冷却速率所带来的局限性。该算法的简要描述如图5所示。
图5(a)和图5(b)分别显示了在
${t_1} = {t_0}$ 和${t_2} = {t_0} + n\tau $ 时的两张热图像,$\tau $ 为采样时间,$n$ 为初始时间${t_0}$ 后的总采样次数。在${t_1}$ 处(图5(a)),激光束在点$ {P_1} $ 处发射。因此,$ {P_1} $ 位于熔池内部,其位置向量$({x_1},{y_1})$ 和温度$ {T_m} $ 为熔池温度。在${t_0}\;{\rm s}$ 开始后,当激光束离开$ {P_1} $ ,以速度${V_S}$ (即CNC工作台的运行速度)移动,经过时间$(n\tau )\;{\rm s}$ 后,点$ {P_1} $ 在新的热像图中得到一个新的温度值$ {T_n} $ 。影响$ {P_1} $ 点微观结构的两个因素是:(1) 熔池温度$ {T_m} $ , (2) 冷却速率${C_P}$ ,冷却速率定义为温度在时间上的减少量。对于点$ {P_1} $ ,冷却速率定义为:$$ {C_{{P_1}}} = \left| {\frac{{\Delta T(t)}}{{\Delta t}}} \right| = \left| {\frac{{{T_n}(t) - {T_m}(t)}}{{n\tau }}} \right| $$ (6) 式中:
${T_m}(t)$ 为熔池的瞬时温度;$ {T_n}(t) $ 为$(n\tau )\;{\rm s}$ 后熔池的还原温度。因此,通过公式(5)可以得到每个采样时间的实时冷却速率${C_{{P_1}}}$ 。其中$n\tau $ 主要通过熔池从最高温度降到平稳温度所需时间来确定,由于不同工艺下时间并不相同,所以每组试验对应$n\tau $ 的取值也并不一样。冷却速率算法流程如图6所示。 -
为了探讨熔池温度和冷却速率对微观组织的影响,制备了3组工艺参数不同的试样。A系列试样的加工参数如表3所示,其中基板平台的扫描速度从试样A1逐渐增大到试样A5。B系列试样的工艺参数如表4所示,主要针对激光功率进行研究。C系列试样的工艺参数如表5所示。其中,送丝比是指熔覆道长度与送丝长度的比值。设计这些试样是为了研究不同工艺参数对冷却速率的影响,以及冷却速率对凝固组织样貌的影响。

在此节中,将分析不同激光功率、扫描速度和送丝速度下实时冷却速率和熔池温度的变化规律,来了解冷却速率对熔覆道凝固组织的影响。通过了解这些影响,未来可以将冷却速率作为一个监测和控制信号,调整工艺参数来获得不同组织特性的产品。

在激光熔丝增材制造过程中,冷却速率和熔池温度直接影响熔池的组织和凝固模式的过程。因此,实时捕获每条熔覆道的冷却速率和熔池温度,以了解过程中的凝固组织演变。图7和图8给出了各个扫描速度下熔覆道的熔池温度和实时冷却速率。各熔覆道的冷却速率和熔池温度的平均值也列于表6。

temperature/℃A1 648 1821 A2 1131 1730 A3 1517 1637 A4 1927 1566 A5 2389 1482 在图7中,各试样熔池温度曲线较为稳定,且在对应温度范围内波动。各曲线在尾部均存在波峰和波谷,该现象是由于激光器存在一定响应时间,基板停止运动后激光持续加热所造成的。如表3所示,A系列试样的熔覆长度和送丝比均保持不变,对于A系列试样,单位长度丝材熔覆质量是相同的,且由于扫描速度增大,熔覆时间减少,熔覆道吸收的热量随之减少,最终导致熔池温度减小。由表6可知,样本A1~A5的平均熔池温度分别为1 821、1730、1637、1566、1482 ℃,试验规律与理论分析相符。因此,扫描速度与激光熔丝增材制造过程中的熔池温度呈负相关。
另一方面,按照上述算法计算各试样的冷却速率,为了更详细地比较冷却速率变化,列出了每个A试样稳定区域的冷却速率。如图6所示,曲线A1、A2和A3较为平缓,A4与A5波动较大。这是因为同一采样频率下,A4和A5的扫描速度过快,熔覆时间过短导致采样点相对较少。同时由于电机高速转动使得基板平台振动较大,所以获取的数据波动较为剧烈。由表6可得,样本A1~A5的平均冷却速率分别为648、1131、1517、1927、2389 ℃/s,说明尽管熔池温度随扫描速度增大而减少,但由于激光光源快速移动,导致基板整体温度降低,散热条件变好,冷却速率却随之增大。需要指出的是,由于表6中冷却速率和熔池温度的不一致行为,以及为了保证研究测量的准确性,每个试样熔覆了两次,并观察到相似的结果。

图9和图10分别是B系列试样对应的熔池温度和冷却速率,从图9中可以看出,激光功率对熔池温度的影响与扫描速度相反,激光功率越大,熔池温度越高。这是由于随着激光功率的降低,熔覆道上单位面积能量密度减小,且单位长度丝材熔覆质量在送丝比恒定的条件下保持不变,最终导致了熔池温度的下降。如表7所示,试样B1~B5的激光功率从200 W降低到100 W,熔池温度随之从1930 ℃降到1510 ℃,试验结果与理论相符。

temperature/℃B1 698 1930 B2 642 1821 B3 565 1720 B4 498 1640 B5 434 1510 同时,受熔池温度降低的影响,熔覆过程中基板温度下降,熔覆道上热积累减小,使得越低功率下基板散热条件越好,再加上恒定送丝速度使得熔覆道散热条件相对较好,综合导致了冷却速率随激光功率的减小而降低。由图9可知,不同功率下实时冷却速率曲线分布情况与熔池温度曲线类似,均呈规律式下降,但由于熔池温度存在一定的波动,所以导致对应冷却速率曲线同样呈现不平稳现象。如表7所示,平均冷却速率从B1的698 ℃/s降到了B5的434 ℃/s。由此得出结论:熔池温度和冷却速率均与激光功率呈正相关。

另一方面,与其他两个工艺参数(激光功率和扫描速度)相比,送丝速度同样也对冷却速率有很大影响。为此,进行的一组新的试验,在单道熔覆过程中,改变送丝速度,同时保持激光功率和扫描速度恒定。
C系列试样的冷却速率和熔池温度分别如图11和图12所示,其平均熔池温度和平均冷却速率列于表8。从图中可以明显看出,随着送丝速度的增加,冷却速率随之减少,同时熔池温度也在下降。其原因是扫描速度恒定导致熔覆过程中单位面积所吸收的热量相同,而送丝速度增大使得单位长度丝材熔覆质量增多;另一方面,过多熔丝形成的熔覆道导致散热条件变差,也使得冷却速率降低。因此,可以观察到:在其他工艺参数一定的条件下,送丝速度与冷却速率和熔池温度均呈负相关。

诸多研究结果表明,冷却速率对凝固组织有着极为重要的影响,进而决定制件的性能。为了更详细地比较不同冷却速率下凝固组织样貌,需要高倍显微照片。如图13所示,选取A试样中A1、A2、A3的组织样貌显微照片,其对应冷却速率依次为648、1131、1517 ℃/s。这些显微照片都是在熔覆道中心位置拍摄的。由图可以看出,随着冷却速率的上升,凝固组织中铁素体由细小的蠕虫状组织逐渐粗化,形成板条状组织,奥氏体来不及生长,凝固组织得到显著细化,具有快速凝固特征。该现象产生的原因是不同工艺参数下熔覆道内部温度和散热条件不同导致冷却速率的不同,从而影响凝固组织的表面形貌,这与红外热分析得到的冷却速率规律相吻合。
Real time monitoring of cooling rate in laser metal-wire forming process under infrared thermography

摘要: 激光熔丝增材制造技术是一种具备成形精度高和加工余量小的一体化制造技术,但由于其非平衡态凝固和复杂的传热传质等物理现象,使得很难通过常规手段监测得到其冷却速率。针对这一问题,提出了一种利用红外热像技术的熔池温度和冷却速率实时监测算法。该算法利用FLIR X6520sc型红外热像仪实时捕获增材制造过程中的温度场信号,通过定位温度场中心位置得到熔覆道各点的实时冷却速率,实现了熔覆道冷却速率的全过程实时监测。在此基础上,研究了不同工艺参数对熔池温度和冷却速率的影响规律。最后,探讨不同冷却速率对凝固组织的影响。研究结果发现:在其他工艺参数不变的情况下,扫描速度从60 mm/min上升到300 mm/min,熔池温度减少了339 ℃,冷却速率却增加了1741 ℃/s;激光功率从200 W降低到100 W,冷却速率和熔池温度分别降低了264 ℃/s和420 ℃;随着送丝速度从120 mm/min升高到600 mm/min,熔池温度和冷却速率分别降低195 ℃和224 ℃/s;扫描速度是对冷却速率影响最大的因素,为后期研究闭环控制系统提供了基础。此外,随着冷却速率的增加,熔覆道经过快速凝固,其凝固组织得到显著细化。Abstract: Laser metal-wire additive manufacturing technology is an integrated manufacturing technology with high forming accuracy and small machining allowance. However, due to its non-equilibrium solidification, complex heat, mass transfer and other physical phenomena, the cooling rate is difficult to be monitored by conventional means. To solve this problem, a monitoring algorithm for monitoring molten pool temperature and real-time cooling rate using infrared thermography was proposed. The algorithm used FLIR x6520sc infrared thermal imager to capture the temperature field signal in the process of additive manufacturing in real time, obtained the real-time cooling rate of each point of the cladding channel by locating the position of the molten pool, and realized the real-time monitoring of the cooling rate of the cladding channel in the whole process. On this basis, the effects of different process parameters on molten pool temperature and cooling rate were studied. Finally, the effects of different cooling rates on solidification structure were discussed. The results show that when other process parameters remain unchanged, the scanning speed increases from 60 mm/min to 300 mm/min, and the molten pool temperature decreases by 339 ℃, but the cooling rate increases by 1741 ℃/s; Affected by the decrease in laser power (from 200 W to 100 W), the cooling rate and molten pool temperature are reduced by 264 ℃/s and 420 ℃ respectively; With the increase of wire feeding speed from 120 mm/min to 600 mm/min, the molten pool temperature and cooling rate decrease by 195 ℃ and 224 ℃/s respectively; In addition, with the increase of cooling rate, the solidification structure of cladding channel is significantly refined after rapid solidification. The scanning speed is the most important factor affecting the cooling rate, which provides a basis for the later study of the closed-loop control system.
